For a 250 gallon, 72" tank.

 

How many holes for a coast to coast? Still 3? How big do you think?

So the coast to coast would be like 50" maybe?

 

For returns, if I do 2, one on either side of coast to coast, how big should I make the holes for those?

I'd still do 3 (probably 1.25"-1.5") and make the 2 returns 1". 

 

My philosophy isn't to have a huge turnover through the sump.  You simply want enough flow to ensure the sump related stuff works (skimmer, media reactors, heater, etc) and rely on internal devices for the water flow desired by the inhabitants.  This can be done through powerheads, vortechs, closed loop, etc.  High sump turnover rates just make for excess noise, salt creep and potential for flooding.

Now to find a couple of hole saws...

+2.That is exactly how I would make mine.

1" should be more than enough.  Keep in mine that 1" siphon can flow a tremendous rate.  You are just going to have to close it off with a gate valve anyways.  Even Beananimal himself uses 1" bulkheads.

FWIW I did 4 in my 36" C2C overflow. 3 drains (full siphon, partial siphon, and emergency) and 1 for return. all 1" bulkheads. A 50" plus C2C has more than enough room for an extra emergency drain.
