Why 3 gallons of space is not enough is because you would have to build up a terminal mass of chaeto to absorb all the nutrients of the tank. In order for the chaeto to grow it needs the space to do so. I would shoot for about a 8-12 inch section of your sump. But the idea of the sump is also to move all the stuff you don't want in your display down out of sight like your skimmer, heaters, and media bags.

Ok now that makes a lot of sense. So what if I go with the 10g sump but I leave about 8 - 9 inches for the refugium and use a HOB skimmer (Aquamaxx HOB 1). 9" for refuge, 5" for return section, and 5" for skimmer/drain pipe.

Just was thinking you could do a better in sump skimmer and save some money.  The Bubble Magus Nac 3.5 and nac 5.5 are both really good.  

 

Also, a 20g long sump could accommodate an insump skimmer and a good sized refugium.

Sure I am down to help.   I am free most evenings.

 

If you would like to go the drilled tank route and such, I would recommend looking into skim boxes to cover the plumbing parts.

 

Also, something to consider is the overflow type, Whether it be just an elbow pointing up, herbie overflow, or a bean animal overflow.  This will determine how quiet the tank is.

If I go the drill route it definitely will be beananimal. I did some research and I liked that one the best so far. Quiet and safe. I'll PM you shortly.

Lots of good advice here. I would also drill. For a 40g you could do a Herbie. Have one on my 40g and never had an issue in almost 4 years.

 

I would also try to a 20 long if it fits to accommodate other equipment. If doing an in sump skimmer, make sure you have enough clearance to remove the skimmer cup. Also room to remove skimmer for maintenance. Make note of the recommended water depth for the skimmer since you have to raise them sometimes and you will lose head room for removal.

This is why you gotta love WAMAS. Honestly one of the best forum I joined.

 

I just took measurement of my stand. I think whatever size sump I get I will need a HOB skimmer or I ain't be able to get it out to clean. I only have 28 inches clearance with a door that's about 15 inches wide. Hate this stand right now.

I would check out the Triton sump layout. It swaps the refugium and skimmer sections allowing for a higher flow rate for the macroalgae and making the algae absorb nutrients before it gets to the skimmer so you are exporting more on the front end and relying less on the skimmer for export.

 

Note: this is not a recommendation to go full Triton method as it is expensive and unnecessary.

Well here's my thoughts for a sump. Base tank being an Aqueon 20g Long. Should be about a 7g refugium chamber.  And 1 inch between the baffles to allow for coarse sponge if you would like:

I was thinking something similar as well.
